Choosing a hanging box size is a load-bearing specification, not a styling decision. Interior clearance, punch hole geometry, and board stiffness determine whether a carton hangs flat, tears at the hook, or sways on the pegboard. This guide gives buyers and packaging engineers the numbers, tolerances, and pass-or-fail criteria they need before the die is cut.
A cosmetics brand recently shipped 20,000 hanging cartons for a two-piece serum kit. The punch hole looked correct in the artwork, but it sat only 6 mm from the top edge. On the store pegboard, the edge tore through on the third day, and the reprint cost more than the original carton. Every failure of this kind traces back to the same three decisions made before production: the inside envelope, the punch position, and the material weight.
Interior box size must be calculated from the product envelope plus a defined per-side clearance; never start from the outer box dimension a designer picks first.
Measure the product in all three axes, then add clearance: 2-3 mm per side for rigid products such as glass bottles and compacts, 3-4 mm per side for blister packs and nested cartons, and 4-6 mm per side for flexible pouches and soft tubes whose fill height changes. The allowance also absorbs folding variance: a typical die-cut fold has about +/-0.5 mm deviation, and glued corners add their own material thickness to the inside width.
Working rule: measure 10 units from the actual production batch, use the largest dimensions, add 4-8 mm total per axis for rigid items, or 8-12 mm total per axis for variable-fill items, then round up to the nearest 2 mm for efficient blank nesting.
Define the hanging hole size, shape, and edge distance at the same time as the blank width, because the same die cuts both features.
For cartons up to 400 g board weight, a 5 mm round punch is the retail benchmark: it fits standard pegboard hooks and common display hangers, and it leaves enough material strength when the punch center sits at least 10 mm from the top edge. Slot shapes work for slatwall hangers and for heavier products that need a wider bearing surface.
Punch tear-out is the failure mode where the board between the hole and the top edge rips under load. It is caused by an edge distance below 8 mm, a punch diameter above 6 mm, or a board weight under 300 g for a product heavier than 200 g.

The final hanging box size must comply with the display system: pegboard pitch, hook length, and shelf depth are fixed constraints that override any preferred box proportion.
Standard pegboard uses 5 mm holes on 25 mm centers, so a double-hung carton needs two punch holes that land on adjacent board holes. Slatwall and wire hooks accept more width variation, but hook length limits box height: a box taller than the hook tilts forward and loses the display face. Grocery and drugstore chains apply their own retail shelf compliance rules for display packaging, and a carton that fits the product but not the fixture will be delisted.
